MANUFACTURING CHALLENGES

Processes are growing more complex, the need for control is growing too.

Without integrated data, product variation, material costs, machine capacity, and quality control can make planning inaccurate and margins hard to monitor.

01

Multi-level BOM

A finished product can consist of multiple levels of sub-assemblies and components that must be planned accurately.

02

Standard costing & variance

Differences in material, labor, and overhead costs need to be compared against the standard so the source of variance is visible.

03

Forecast & planning

Forecast, sales targets, material requirements, and the production plan must be aligned so capacity is not wasted.

04

Complex Routing

Each product can pass through a different sequence of operations, workstations, and processing times.

05

Production Capacity

Machines, labor, and schedules need to be monitored to avoid bottlenecks and work order delays.

06

Quality control

Inspection at every critical point must be consistent to ensure products meet standards before shipping.

07

Invisible WIP

The value and status of materials mid-production are hard to know if they are not tracked per work order.

A single finished product can have a layered material structure.

Multi-Level BOM helps the team see all raw material, component, and sub-assembly requirements for a single product down to the most basic level—without recalculating manually.

What is a Multi-Level BOM?

Unlike a simple BOM, a Multi-Level BOM structures a product hierarchically. A finished product may require sub-assemblies; those sub-assemblies in turn require other components or raw materials.

  • ✓Calculate material requirements across all levels based on the quantity of finished product to be made.
  • ✓Use the same sub-assembly across multiple products to maintain standards and reduce duplicate data.
  • ✓Connect the BOM structure to MRP, work orders, and stock for more accurate planning.
BOM Example: Study DeskProduction target: 100 desk units
3 Levels
Level 0 · Study Desk (100 units)Finished product
Level 1 · Top Table Assembly (100 sets)Table surface sub-assembly
Level 2 · MDF Board 120×60 cm100 pcs
Level 2 · HPL Laminate100 pcs
Level 1 · Table Leg Assembly (100 sets)Table frame and leg sub-assembly
Level 2 · 40×40 Hollow Steel400 bars
Level 2 · Bolts & Nuts800 sets
Impact on MRP: to produce 100 desks, the system automatically calculates all material requirements at every level and shows which materials need to be ordered or produced first.
WORK ORDER & MANUFACTURING WORKFLOW

Every work order has a clear sequence, timing, and machines.

Routing determines how a product moves from one operation to the next. The team can see which workstation is used, estimated time, process status, and the result of each stage until the finished goods are complete.

WIP & STANDARD COSTING

See process costs before they become finished goods.

WIP gives visibility into materials and costs that have entered the process but are not yet finished. Together with standard costing, the team can spot material, operation, and overhead variance faster.

  • ✓Monitor the value of materials and work still in the production process.
  • ✓Compare standard cost with actual cost per work order or product.
  • ✓Identify material, operation, or overhead variance that affects margin.

MODULAR ASSEMBLY

Components that can be disassembled and reassembled, ready to be reused on other products.

In modular manufacturing, a single sub-assembly does not have to end up in just one finished product. ERPAISYS tracks components and BOM structure so the right parts can be removed, reused, or assembled into other product variants while stock and cost control stay accurate.

Documented assembly stages

01
Create Sub-Assembly

Components like table legs, frames, or the top table are assembled first as semi-finished items.

02
Store & Track Status

Sub-assemblies enter WIP stock or an intermediate warehouse with a batch number, cost, and quality status.

03
Install on Finished Product

The system pulls available sub-assemblies whenever a finished product work order needs them.

04
Disassemble & Reuse

Components from finished products can be disassembled in a controlled way, returned to stock, then reused according to inspection standards.

BOM & costing control: when a part is installed, removed, or moved, the system automatically updates sub-assembly stock, WIP value, and the destination product cost.
FINISHED GOODS QUALITY CONTROL

Every lot that passes QC has a complete quality trail.

Before finished goods enter sellable stock, the team performs an inspection to record production results, acceptable quantity, and defects that need to be separated out or reworked.

Example: finished goods roll inspection

From a single 100-meter roll, inspection found 2 meters of defective material. The system can record the passed quantity, rejected quantity, defect reason, and follow-up decisions on the related lot or serial number.

Quantity inspected100 m
Passed QC98 m
Reject / Defect2 m
Defect rate2%
  • ✓Record defect types such as uneven color, tearing, contamination, or incorrect size.
  • ✓Allocate the 98 meters that passed to the finished goods warehouse and the 2 defective meters to a reject or rework location.
  • ✓Use inspection results for quality analysis by work order, machine, operator, or manufacturer.

Final status: ready to sell. The lot and serial number store the manufacturer date, inspection results, passed quantity, rejected quantity, and the movement history of the goods.
Traceability end-to-end: when the customer receives the goods, the team can still trace the lot, production date, work order, raw materials, and QC records behind that product.
